If your bends keep springing open, your aluminium keeps cracking, or your first part is never right, the problem usually is not the operator — it is the machine, the tooling, or the setup. Across UAE fabrication shops the same handful of press brake problems come up again and again, and most of them have a fixable root cause. This guide walks through the seven most common bending problems, the exact fix for each, and the point at which a worn-out or under-spec machine is costing you more than a new one would. 1. Springback (the bend opens up after you release it)

Springback is the metal partly returning toward its original shape once the ram lifts. It is the number-one bending complaint, and it gets worse on harder and thicker material. The fixes:

  • Overbend to compensate — program 2–8° past the target angle depending on the material.
  • Reduce the V-die width-to-thickness ratio — going from a 12:1 to an 8:1 ratio can cut springback by up to 40%.
  • Watch the material. Push 11-gauge mild steel to 88° and it relaxes to 90°. Apply the same 2° overbend to 6061-T6 aluminium and it can spring back to 97° — aluminium needs far more compensation.

2. Cracking or tearing at the bend

Cracks usually come from one of three causes: material brittleness, too tight a bend radius, or the wrong die. To stop it:

  • Increase the V-die opening and use a larger punch-tip radius.
  • Keep the bend line perpendicular to the material’s rolling grain — bending parallel to the grain raises cracking risk on 6061 aluminium by over 60%.
  • Match the inside bend radius to the material thickness; a radius smaller than the metal can tolerate concentrates stress and starts a fracture.

3. Inconsistent bend angles across parts

When the same program gives you different angles part to part, look at three things: variation in material thickness, worn tooling, and back-gauge accuracy. Inspect and replace worn punches and dies, confirm the material batch is consistent, and recalibrate the back gauge. On older machines with no back gauge, every setup drifts — which is exactly why that first correct part takes so long.

4. Bow along the length of a long bend

On long parts the centre of the bend can open more than the ends, because the bed and ram deflect under load. The fix is a crowning system that compensates for deflection across the bed. If your current machine has no crowning and you regularly bend 2.5–3 metre parts, this alone justifies an upgrade.

5. Surface marks and die imprints

Deep grooves or shoulder marks — common on soft aluminium and pre-painted sheet — come from sharp die shoulders and contamination. Clean dies before every setup, use a die with a larger shoulder radius, or add UHMW-PE / urethane film inserts (around 0.25 mm) to protect the surface without changing the bend.

6. Material slipping and misalignment

If the sheet slips during bending you get misaligned, out-of-spec parts. Improve clamping, check back-gauge positioning and support long or heavy sheets properly. Repeatable stops and a rigid back gauge remove most of this.

7. Wrong tonnage — the problem behind the problems

Many “quality” faults are really a machine sized wrong for the job. Under-tonnage can’t complete the bend; a bed far too long deflects more under the same load. Size tonnage with the bending-force formula:

P = (650 × S² × L) / V — P = tonnage, S = thickness (mm), L = bend length (mm), V = die opening (mm).
